My end cap is coming in today.
I've got two keys for the bike, i guess I'll grind on my spare.  I'll first make it narrow enough to fit in the hole in the cap, and then grind from the back until it's the right length.

Not sure if I'm going to try the LED trick, if I could find a red LED bar I might think about it :)

I almost got myself in a bind yesterday because of my "cool key".
When I made it, I never checked the stupid gas cap...argh!  It needs the most clearance.  I only checked the ignition and helmet lock...brain fart I guess.

Couldn't get the key in enough to turn it, but had enough gas to get back home.  Guess I'll either have to carry a "gas" key, or scrap that one and try again...ARGH!

File down the edges of the end cap for extra key length???

Its easy to overlook a key hole since there is 4 of them on a bike.
Though the helmet lock is basicly usless unless you want to melt your helmet!

Hey Len,
Not to break away from the Cool Key subject, which I too will probably make one.  I noticed the control panels on your website.  I have a panel shop and have been wanting to find 24vdc din rail mounted power supplies so now I know where to get them.  Thanks.  My panels are mostly used for commercial HVAC and tie into a Tridium graphical interface.  I engineer the controller logic and design the graphics.

Just FYI. Automation direct is a good place but a little pricey, I get all my din rail supplies from http://www.industrialcontroldirect.com/. They are cheaper and offer a better return policy.
